The large volume intercooler kit from FORGE MOTORSPORT is an exchanger that is installed in place, entirely plug&play.

The all new FMINT17 intercooler is our new intercooler upgrade for the Renault Megane Mk4 RS.

Our goal, as always, was to improve and overcome these issues as well as produce a product to the highest standards and quality. This was not going to be a quick or easy process however because with the Mégane IV RS, Renault had decided to use a setup that does not lend itself well to improving its cooling package without a costly overhaul. Renault even went so far as to call on members of its F1 team to help design this vehicle. So the challenge of improving it cost-effectively has been difficult, but with this FMINT17 intercooler we have achieved this goal.

Using our highly skilled CAD team and manufacturing department, we set to work to design an intercooler that would occupy the original space without the need to modify the vehicle, while designing at the same time a product with a larger capacity core for optimal performance.

By constantly reducing Intake Air Temperatures (IAT), heat build-up is minimized, delivering better performance again and again without the recovery times required for the OEM intercooler. It's truly essential for every tuning step on any high performance car.

End tanks were a key part of this intercooler's design, and we opted for our classic, proven sheet metal construction that is bent in a way to produce a shallow, fast-flowing design with low back pressure negligible.

It is also lightweight as this was another key element in our design brief, to make a high performance intercooler as light as possible, this element also has a significant impact on our choice of intercooler core.

Once we produced an end tank design, we specified several different intercooler core constructions before beginning our dynamic testing. Our research and compiled data indicated the use of a tube core and fin construction, this UK made component worked really well and was again the best option for keeping weight to a minimum.

The stepped core design is 41% greater in capacity compared to the OEM intercooler and the final product achieved gains of 8hp with a 12Nm increase in torque between 1900rpm and 2500rpm as well as 20Nm between 5500 rpm and 6000 rpm.

This makes the Mégane stronger at the top of the rev range and when combined with a vehicle equipped with improved ECU software like our development vehicle, the package turns the 1.8T power plant into the engine that Mégane RS deserves .

At Forge Motorsport, when developing an intercooler, we will test several different cores for each application. For example, a bar and plate style core, a tube and fin style core with different fin pitches and heights, for example 22 fins per inch or 17 fins per inch, as well as changing fin pitches/shapes internals and density in the tube allowing for fine-tuning the amount of pressure drop produced by the intercooler.

Pressure drop is not always a bad thing, as our testing and research has proven on various projects. This is because the velocity of the pressurized air is blocked by the pressure drop in the cooler, allowing more time to cool the air inside the cooler itself, as the air passes through the non-pressurized side of the core which is open to the atmosphere. Too much pressure drop can of course be a problem on higher performance engines as the intercooler reaches maximum efficiency the turbo has to work much harder to force air through the core. This in turn creates higher Intake Air Temperatures (IAT) due to the turbo creating more heat as it is overcharged and worked harder.

Lack of pressure drop may also be ineffective because the cooler will not lower the charge temperature again, resulting in higher intake air temperatures.

Dyno results on bench

Testing was carried out on Litchfield 's Maha power dyno, made by the same people who currently supply BMW M sport and Mercedes Benz with all their engine calibrations and dyno tests. We also took the opportunity to use Performance Remap Gloucester dyno to compare results and ensure the most accurate data.
